How much is the equipment going in the case worth? If it's a lot, then I would just bite the bullet and get the proper replacement from Pelican.

The peace of mind knowing that your stuff will be safe even from the worst man-handling those crazy baggage handlers can dish out will be worth it.

I'd like to know how to clean cut foam.
I have knives, razors and straight edge but my cuts are less than professional.

Yeah never done it myself because I know I would F it up LOL.
Once you learn the trick let me know ! Would like a nice case to hold my Reo and Provari and few accessories.

You are looking for "closed cell foam" it is easily cut with a kit from harbor freight. Unless you wanna put some of that kanthal wire to use and make a foam cutter. I used a camping matt from an outdoor store doubled up in my tool box. I then shadowed my tools and cut out homes for my wrenchs etc. Looks amazing and nothing moves when a drawer is shut. The open cell foam from a fabric store suxs to work with.

Check any local shipping outfits for whatever foam you are looking for. If you need to cut it to specific dimensions... consider use of a simple arm type paper cutter or similar device. Absent that... a good straight edge ruler/yard stick or piece of metal/wood and a fresh/sharp razor knife... ton of patience... and of course, measure twice and cut once...

i meant travel by car. if i was flying then yeah i would shell out some cash for a proper case. this one wont really be taking any abuse. the case is nice so i figured i might as well get some use out of it.

My wife brought home a case yesterday and I would have bet vital parts of my anatomy that she picked up an Itaste for me. She was at Wally world and brought home a little black and metal case with a combo lock on it that's just a little bigger than the Itaste case. Cool looking case for only 9bucks. Great, now I gotta dig out some closed cell foam myself and make a case for my toys. ;-)

When cutting open cell foam, use a 2x4 and slip a straight-edge between that and the foam. This compresses it and allows you to cut.
If you use multiple thin layers, you can have a base of uncut, then cut openings in upper layers to pad the sides....
I did one in a shoebox several years ago for my magnifying glasses and loupes where I cut only 3 sides of the top layer so it acted like a door.
Would show a pic, but ended up giving the whole shebang away to a good friend.

Have you tried your local game store? Not video games but a game store that sells table top games such as War Machine or War Hammer 40k stuff. They often have Closed Cell Foam, pick and pluck foam, and even boxes that the foam is designed to work in. I understand you do not need the box, but others who read this might. the prices are not "cheap" but they are well worth it. I use pick and pluck to store my fishing reels when I travel. It works amazingly well, you can rinse it in the sink...as long as you are willing to wait forever for it to dry... and it does not scratch up finishes on metal.
